The reported issue:
Garage is reporting about Ford Mondeo 1,8 TDCi that has several running faults including a lack of engine power and excessive black smoke from the exhaust during acceleration. The engine malfunction indicator lamp (MIL) is also illuminated. We suspect something may be at fault in the engine intake system but we cannot find the cause of the faults.
The symptoms described have been reported before on 1,8 TDCi engine in Galaxy, S-MAX and Mondeo models up to 09/07. The cause of the faults is an air ingress at the turbocharger (TC) intercooler outlet pipe due to a detached or broken intake air temperature (IAT) sensor.
To complete this repair a modified turbocharger (TC) intercooler outlet pipe and a dummy connector, available from a Ford parts department, and an ECM software upgrade will be required. Fit the modified turbocharger (TC) intercooler outlet pipe (Fig. n1.1). The intake air temperature (IAT) sensor is no longer required. Disconnect the intake air temperature (IAT) sensor multi-plug (Fig. 1.2). Insulate the IAT sensor multi-plug using the dummy connector. Secure IAT sensor wiring harness to engine wiring harness with cable tie. Re-program ECM with modified software. Erase trouble codes and carry out road test to ensure faults have been rectified.
